Successful stick pack manufacturing starts with the powder, not the packaging line. A supplement powder that works in a tub does not automatically run reliably in a stick pack. Flowability, moisture sensitivity, bulk density, and blend uniformity determine whether a formula fills accurately, stays stable, and fits the intended stick format.

Reliable manufacturing matters even more now as brands rely on stick packs as a functional on-the-go delivery mechanism for nutraceuticals. Future Market Insights [projects](https://www.prnewswire.com/news-releases/stick-packaging-market-to-reach-usd-7-4-billion-by-2036-as-dose-accurate-sustainable-and-high-speed-flexible-formats-transform-single-serve-packaging-302776439.html) the stick packaging market to grow from $4.1 billion in 2026 to $7.4 billion by 2036, with powder stick packs accounting for more than a third of the market share. Many of the powders making that transition were formulated for tubs, where the consumer scoops each serving and fill accuracy is never tested. The report further notes this is a global trend, with strongest demand in the United States, India, China, Japan, and Germany.

## Why Powder Properties Matter in Stick Pack Manufacturing

Most stick pack filler machines dose by volume, so consistent powder behavior is essential to converting a repeatable dosing volume into a consistent fill weight. A laminate protects the formula only if it was chosen for that formula’s moisture sensitivity. A formula that flows poorly, absorbs moisture, segregates, or has an unexpectedly low bulk density can create problems with the finished product.

For a supplement brand owner, evaluating the properties in the below table helps identify formulation and packaging requirements before production and artwork decisions are finalized.

| **Powder Property** | **Manufacturing Risk** | **Evaluation or Response to Consider** |
| --- | --- | --- |
| Flowability | Bridging, inconsistent dosing, or fill-weight variation | Assess blend flow and confirm performance on the intended dosing system; consider appropriate formulation or process adjustments. |
| Moisture sensitivity | Caking, clumping, or changes during storage | Evaluate moisture sensitivity, select a suitable barrier laminate, and confirm finished-package stability. |
| Bulk density and particle size | Serving volume that does not fit the stick format; dosing or dispersion challenges | Measure bulk and tapped density, review particle size distribution, and check available tooling. |
| Blend uniformity | Ingredient segregation despite an acceptable total fill weight | Assess segregation risk and use an approved sampling and testing plan during pilot and production runs. |

## How Powder Flow Affects Stick Pack Fill-Weight Accuracy

Fill weight is a label commitment. A stick that runs light can fall short of the amounts declared on the Supplement Facts panel. Dietary supplement cGMP requirements under [21 CFR Part 111](https://www.ecfr.gov/current/title-21/section-111.70) include specifications for the strength and composition of every finished batch. Consistent fill weight is how a stick pack meets that specification thousands of times per run.

Powder flow decides whether that consistency is possible. Cohesive powders may bridge in the hopper, which may cause individual dosing lanes to starve intermittently and fill weights to drift. At the other end of the spectrum, very free-flowing powders can flood the dosing system and overfill, costing margin on every stick.

When results point to poor flow, possible corrections include an appropriate flow aid, granulation or agglomeration, a particle-size adjustment, or a different dosing setup on the filler. The right response depends on the formula and should be confirmed under actual production conditions.

## How to Choose Stick Pack Film for Moisture-Sensitive Supplements

Moisture-sensitive supplement powders need packaging selected for the formula’s barrier requirements, not just appearance.

Compared with larger powder containers, a single-serve stick may have more packaging surface area relative to the amount of product it contains. Moisture protection therefore deserves early attention. Hygroscopic ingredients such as electrolyte salts, fruit and vegetable powders, and hydrolyzed collagen can absorb moisture, which may lead to caking, clumping, or other stability challenges.

Different structure options sit on a barrier spectrum. Clear films show the product but offer the least moisture protection, metallized films sit in the middle, and foil laminates provide the highest moisture and oxygen barrier. The right structure follows from the formula’s measured moisture sensitivity, confirmed by stability testing in the finished stick, rather than from appearance or unit cost alone.

Fine powders create a second film risk at the seal. Powder that settles in the seal area can weaken the seal and create a moisture path even through a high-barrier material. Particle size distribution and dust control therefore belong in the film decision as much as barrier ratings do.

## How Bulk Density and Particle Size Affect Stick Pack Dimensions

Serving size is set by weight, but a stick is sized by volume. Two formulas with identical 10-gram serving weights can require very different stick dimensions if one is built on a dense mineral base and the other on a light botanical extract. Bulk density is what converts the serving weight on the label into the volume the stick must hold.

Available stick widths and lengths depend on the filler, tooling, and operating format. Knowing the formula’s bulk density early keeps the stick within the line’s available formats and lets packaging artwork be built for the correct panel size from the start.

Bulk and tapped density measurements help characterize how much space the powder occupies and how that volume changes as the powder settles. A pilot run can then confirm how the finished blend behaves in the intended format.

Particle size affects the consumer side as well. For example, in drink-mix sticks, particle size shapes how quickly the powder disperses and how it feels in the mouth.

## How to Reduce Blend Segregation During Stick Pack Filling

A blend that tests uniform in the mixer can separate before it reaches the stick. Vibration in the hopper and feed system lets particles that differ in size or density migrate apart. This could result in sticks that carry the right total weight but the wrong proportion of each ingredient.

Segregation risk is greater in multi-ingredient formulas that combine dense minerals with light extracts, or that carry a low-dose vitamin or botanical inside a bulky base. To reduce segregation risk, a contract manufacturer may need to match particle sizes across ingredients, granulate the blend, or use a carrier that helps keep smaller particles distributed throughout the blend.

An approved sampling and testing plan can help evaluate fill-weight performance and ingredient distribution during the run. Fill-weight checks confirm how much powder each stick holds. Blend-uniformity testing confirms what that powder contains. A sound sampling plan includes both.

## How Vesta® Nutra Helps with Stick Pack Manufacturing

Vesta® Nutra approaches stick pack manufacturing as a formulation and manufacturing problem, not simply a packaging step. Before production, we evaluate how the formula is likely to behave during sifting, blending, conveying, dosing, and sealing.

Vesta® Nutra has supplied powder ingredients and manufactured finished products since 1996. Our powder qualification starts with ingredient-level data and carries through quality control of sifting, blending, and packaging. Stick packs ranging from 1 to 20 grams are produced on Vesta’s stick pack line in an FDA-registered, NSF cGMP certified facility. Vesta also has decades of experience with manufacturing processing involving [hygroscopic ingredients](https://blog.vestanutra.com/nutralink/3-ways-to-handle-hygroscopic-material-challenges). All our manufacturing rooms can be adjusted to the desired temperature and relative humidity range per ingredient characteristics in the formulation.

Vesta® can help you bring your stick pack product to market through the following phases:

1. Formula review and consulting against ingredient specifications and certificates of analysis, flagging hygroscopic, low-density, and low-dose ingredients.
2. Flow and density testing of the finished blend, including bulk and tapped density.
3. Laminate selection matched to the formula’s volume, moisture sensitivity, and product aesthetics.
4. A pilot run to verify fill weight, seal integrity, and blend uniformity across lanes.
5. Full production with in-process fill-weight checks at start, middle, and end.

Whether you are developing a new powder formula or converting an existing product to single-serve sticks, Vesta® Nutra can help evaluate the formulation, packaging requirements, and manufacturing process before production begins.

## Frequently Asked Questions About Stick Pack Supplement Manufacturing

### What is a stick pack in supplement manufacturing?

A stick pack is a narrow, single-serve flexible package formed, filled, and sealed in one continuous process. In supplements, stick packs often hold powders such as drink mixes, electrolytes, collagen, and greens blends, each portioned to one labeled serving.

### Can any supplement powder be packaged in a stick pack?

No. Some powders need formulation or processing adjustments before they run reliably in stick packs, such as particle-size modification, agglomeration, a carrier or flow aid, or a different packaging structure. Evaluating the powder before production identifies which adjustments a formula needs.

### What makes a powder suitable for stick packs?

A powder runs well in stick packs when it flows consistently, resists moisture uptake or is matched to a high-barrier film, and stays uniform under vibration. Flowability, moisture sensitivity, bulk density, and blend uniformity should all be characterized before the first production run.

### What ingredients are difficult to manufacture in stick packs?

Ingredients and formulas that are highly hygroscopic, cohesive, very low density, or significantly different in particle size or density from the rest of the blend can be more challenging to manufacture in stick packs. Electrolyte salts, some fruit and vegetable powders, hydrolyzed collagen, and certain botanical extracts may require additional formulation or processing considerations. The challenge depends on the specific ingredient grade, finished blend, and production conditions, not the ingredient name alone.

### How is stick pack fill-weight accuracy controlled?

Fill-weight accuracy depends on consistent powder flow into the dosing system and on in-process weight checks during the run. Depending on the formula, flow aids, granulation, or equipment adjustments may help address inconsistent dosing. An approved sampling plan helps monitor performance against the fill-weight specification.

### How do you prevent powder from sticking or bridging in a stick pack machine?

Preventing sticking and bridging starts with understanding the powder’s flow properties. Cohesive or moisture-sensitive powders may adhere to equipment surfaces or form bridges in the hopper, disrupting consistent powder flow into the dosing system.

Depending on the formulation, solutions may include adjusting particle size, reducing moisture exposure, using an appropriate flow aid or carrier, agglomerating the powder, or adjusting the dosing equipment. Environmental controls and equipment settings can also affect powder behavior. Pilot production is useful for confirming that the finished blend flows consistently under actual manufacturing conditions.

### Which stick pack film is best for hygroscopic supplements?

The best choice is a laminate that meets the formula’s measured moisture-barrier requirements and performs adequately in the finished package. Foil-containing laminates are commonly considered for high-barrier applications, but selection should also account for the specific structure, seal performance, and stability testing.

### How does bulk density affect stick pack size?

Bulk density determines how much physical space a given weight of powder occupies. Because a supplement serving is specified by weight while a stick pack is sized by volume, two formulas with the same serving weight can require different stick dimensions.

A low-density powder occupies more volume and may require a larger stick, while a dense powder can fit the same weight into a smaller package. Measuring bulk and tapped density during formulation development helps determine whether the desired serving size will fit available stick pack dimensions and supports packaging and artwork decisions before production.
